Safety devices and protection in chiller

 (i) Refrigerant Side Safety Devices

1. High Pressure Switch (HP Switch)

Function: Trips the chiller when refrigerant pressure exceeds the safe limit.

Location: Installed on the discharge line or condenser.

Purpose: Prevents compressor damage or system rupture due to high pressure, usually caused by poor heat rejection, dirty condenser, or airflow blockage.

2. Low Pressure Switch (LP Switch)

Function: Trips the compressor when refrigerant pressure drops below the set limit.

Location: Installed on the suction line or evaporator.

Purpose: Protects the compressor from overheating or running without sufficient refrigerant, commonly due to leaks or expansion valve blockage.

(ii) Water Side Safety Devices

3. Chilled Water Flow Switch

Function: Ensures proper water flow through the evaporator.

Location: Installed at the evaporator outlet.

Purpose: Prevents evaporator freezing and ensures efficient heat transfer.

4. Condenser Water Flow Switch

Function: Monitors water flow through the condenser.

Location: Installed at the condenser outlet.

Purpose: Protects the system from overheating due to insufficient cooling water flow (mainly in water-cooled chillers).

5. Freeze Protection Thermostat (Anti-Freeze Protection)

Function: Prevents freezing of water inside the evaporator.

Location: Installed at the evaporator side.

Purpose: Trips the system if temperature drops below the safe limit, avoiding tube damage.

(iii) Electrical Safety Devices

6. Overload Relay (OLR)

Function: Protects the motor from overcurrent conditions.

Location: Installed in the Motor Control Center (MCC) or Variable Frequency Drive (VFD).

7. Single Phasing Protection

Function: Protects the motor from phase loss in a three-phase system.

Purpose: Prevents overheating and motor burnout.

8. Phase Reversal / Phase Sequence Relay

Function: Detects incorrect phase sequence.

Purpose: Prevents reverse rotation of compressors, which can cause severe mechanical damage.

9. Under/Over Voltage Relay

Function: Trips the system during abnormal voltage conditions.

Location: Installed in the MCC panel.

Purpose: Protects electrical components and motor windings from damage.

(iv) Temperature and Mechanical Safety Devices

10. Pressure Relief Valve (PRV)

Function: Releases excess pressure if it exceeds the safe limit.

Location: Installed on the compressor or pressure vessel.

Purpose: Acts as a backup safety device if the high-pressure switch fails.

11. Motor Winding Temperature Sensor

Function: Monitors internal motor temperature.

Location: Embedded in motor windings.

Purpose: Trips the compressor if overheating occurs.

12. Oil Pressure Switch

Function: Monitors oil pressure in the compressor.

Location: Installed in the oil line.

VALVES USED IN A CHILLER SYSTEM AND THE TYPICAL VALVE PACKAGE

VALVES USED IN A CHILLER SYSTEM AND THE TYPICAL VALVE PACKAGE 1.Chilled Water Side Valves ⇒Isolation valve (manual/electric actuated). ⇒ Installed on CHW supply and return lines.  ⇒ Used to isolate chiller for maintenance. 2. Balancing Valve (Manual or Automatic)  ⇒ Ensures correct flow rate to/from chiller.  ⇒ Helps maintain Delta T and proper flow distribution.  ⇒ Located after evaporator outlet (return line). 3. Differential Pressure Bypass Valve (if 2-way valves in system)  ⇒ Prevents excess pressure build-up when terminals shut.  ⇒ Maintains flow through chiller. 4. Flow Switch  ⇒ Senses chilled water flow across evaporator.  ⇒ Safety interlock: trips chiller if flow is lost.  ⇒ Usually paddle type or electronic. 5. Air Vent Valve (Manual or Automatic)  ⇒ Removes air pockets.  ⇒ Placed at high points of piping and chiller headers. 6. Drain Valve  ⇒ For flushing, cleaning, and maintenance.  ⇒ Located at low poin...
